HPCL - AI-Powered Safety and Surveillance

HPCL - AI-Powered Safety and Surveillance

The Operational Challenge

Imagine managing a physical network so vast it touches nearly every highway and city across India. Hindustan Petroleum Corporation Limited (HPCL) operates an immense web of over 20,000 fueling stations. Managing operations at this scale involves incredibly high stakes, especially regarding human safety and the daily customer.

The Ground Reality

Before this transformation, the front lines faced severe, real-world hazards.

  • The Safety Threat: Tanker drivers dealing with long wait times developed the highly dangerous practice of cooking food directly inside their fuel truck cabins. Others would frequently sleep underneath massive, loaded trucks while waiting their turn.
  • The Operational Bottleneck: Massive refill trucks parking incorrectly created severe bottlenecks, directly slowing down service for everyday motorists.
  • The Compliance Hurdle: Ensuring staff consistently followed procedures, like explicitly showing the zero counter to every single customer to build trust, proved to be a highly complex task to manage manually.

HPCL historically relied on periodic, manual audits to monitor these locations. Think of this like trying to monitor a bustling city intersection by looking through a keyhole; it was a costly approach that provided only a small part of the full picture.

The Vision for AI Integration

Recognizing these physical risks, HPCL committed to completely updating their safety standards. They look-out many options and finally partnered with Integration Wizard to monitor 44 distinct use cases tied to safety, operational excellence, and customer satisfaction. A focused pilot test using existing camera systems delivered successful results. The AI could effectively monitor parking, ensure protocol compliance, and identify fire hazards in real-time. However, scaling this software from a controlled pilot to the harsh physical reality of India’s roads presented a profound engineering challenge.

Entering in Picture: The ProX PC Solution

Software requires a durable physical foundation to operate reliably in the field. Here, ProX PC stepped in to provide exactly that. To build the right solution, our teams prioritized direct observation, traveling to active HPCL sites to study the environment firsthand. We brought unfiltered observations directly back to our R&D developers. Then our teams started by deploying our standard workstations directly to active HPCL sites to test the AI integration.

Case Study Detail

This initial rollout was a clear success, proving that the system could do the job in a real-world setting. But instead of stopping there, we wanted to deliver an even more robust, long-term solution. We knew that to truly master the environment and ensure flawless continuous operation, we needed hardware custom-built for the extreme conditions of these open-air fuel stations.

Through our observations, we focused on engineering a system to tackle these specific physical challanges:

  • Extreme Heat: Withstanding intense weather fluctuations and continuous open-air exposure.
  • Constant vibration: Enduring the heavy, ongoing rumbling and physical vibration from loaded tanker trucks.
  • Steady Dust: Protecting internal processing components from constant environmental debris.
  • Severe Constraints: Fitting complex technology into highly restricted spaces.

Standard workstations demand specific cooling, draw completely unsustainable amounts of power across thousands of sites, and occupy valuable operational space. This realization drove us to rethink our entire hardware strategy.

The Pro Sentinel Scale-Up: Kashmir to Kanyakumari

To solve this, we introduced our Sentinel series of micro edge devices. These rugged, compact brains provided a minimal footprint, allowing technicians to easily mount them in any available space. Crucially, the Sentinel series operated with drastically lower energy requirements, successfully reducing total power consumption by a factor of 10 across the entire network. Armed with the right hardware, we rapidly accelerated the rollout. We deployed the systems in massive waves, bringing over 1,000 stations online at a time.

The scale of this operation is staggering:

  • The Edge: We successfully enabled more than 5,000 retail outlets with AI and installed over 1.5 lakh cameras across the country, marking the biggest AI deployment project in India.
  • The Core: To handle complex analytics at the critical hubs, we installed our robust multi-GPU servers across 100 heavy-duty depots.
  • The Safety Net: We deployed our central data center multi-GPU servers to one of HPCL's three major disaster recovery sites to guarantee absolute data security.
  • The Ongoing Pulse: A dedicated network of over 7,500 skilled technicians spread across India ensures every location receives prompt service and remains fully operational.

Measurable Operational Impact

The finalized partnership produced remarkable, concrete improvements. The automated system transformed HPCL's operational standards, delivering immediate and verifiable results:

  • Perfect Safety: Achieved a 40% improvement in the highly sensitive tanker truck decantation process, resulting in a perfect zero safety incident rate across the customer retail outlets.
  • Operational Excellence: Drove an 80% improvement in Customer Service SOP adherence.
  • Massive Savings: Replacing the legacy system of manual audits created an immediate annual cost reduction of $250,000.
  • Customer Growth: Smoother operations directly improved the experience, driving a 50% increase in returning customers and a 3% overall increase in traffic per outlet.
